The implementation of a fully automated warehouse and replacement system (AS/RS) at Portwest represents an important milestone in the digital transformation of the working clothing sector. The project impressively demonstrates how traditional companies can revolutionize their operational efficiency through strategic investments in automation technologies. With a tenfold increase in productivity-from 30 to 300 processed boxes per hour-this initiative illustrates the transformative power of modern intralogistics solutions. The cooperation between the Irish family company Portwest and the Japanese automation specialist Daifuku also illustrates the global networking of innovative technology solutions in contemporary industrial landscape.

Background and strategic positioning

Portwest has developed into one of the fastest growing working clothing companies in the world since it was founded in 1904 when Charles Hughes opened a small retail store in Westport, County Mayo. The family business is now run by the fourth generation of the Hughes family and employs over 5,100 people worldwide. The company's strategic expansion extends over 130 countries and includes a product portfolio of more than 400 safety styles in ten different product categories.

The operational structure of Portwest is based on a vertically integrated business model with its own production facilities in Bangladesh, Myanmar and Ethiopia as well as six international storage centers in the USA, Ireland, Great Britain, Melbourne, VAE and Poland. This geographical diversification enables the company to achieve an impressive delivery of 97 percent. The company generates an estimated annual revenue of $ 288.6 million, with other sources even speaking of $ 1.2 billion, which underlines the company's dynamic growth.

The specialization in work clothes, safety equipment and personal protective equipment (PSA) positions Portwest in a market with continuously increasing demand. The product spectrum includes flame -retardant work clothes, warning protection clothing, safety shoes, hand protection and portable technologies that meet international security standards such as ISO, EN, GOST, Ansi and NFPA. The automation project: technical specifications and implementation

The automated warehouse and replacement system (AS/RS) in Portwest's 15,000 square meter distribution center in Barnsley, South Yorkshire, represents one of the most advanced installations of its kind in the United Kingdom. The system developed and installed by Daifuku comprises four high shelves, which are operated by four automated double fork-mini-load cranes. This configuration creates over 76,000 unique storage spaces within the modernized system and establishes one of the longest shelf installations of its kind in the United Kingdom with a length of more than 130 meters.

The system's technical innovations are based on Daifuku's proven mini-load-as/RS technology, which was designed for the efficient storage and collection of containers, tablets, boxes and other small loads. The key features include a double -deep design and the ability of the cranes to transport two boxes at the same time, which enables larger storage capacity with a high throughput. The aluminum masts and urethane wheels of the cranes ensure stable and low -noise movement even at high speeds, while the 15 percent reduced weight and smaller engines significantly reduce energy consumption.

The operational concept is based on a zone -based strategy, in which incoming boxes are assigned to the corresponding areas (A, B or C) of the high -bay warehouse depending on the demand profile. Integration with Ulma, Daifuku's preferred European partner, enabled the development and installation of advanced support systems for material supply. Daifuku's almost 60 years of experience with over 35,000 stacking cranes installed worldwide guarantees the reliability and quality of the system.

The implementation of the AS/RS system has led to a dramatic transformation of Portwest's operational performance. The most impressive change is shown in the ten -time increase in the processing capacity of 30 to 300 boxes per hour. This increase in productivity was achieved through the complete automation of the previously manual picking process, which enables Portwest to cope with the increasing demand for its products without the warehouse.

In addition to the quantitative increase in performance, the system has achieved qualitative improvements in operating management. The reduction of picking errors and more than doubling the processing capacity have significantly improved the quality of service. The system enables Portwest to meet complete cardboard orders and to supply a connected goods-to-person system that was introduced in parallel at the same location.

Harry Hughes, CEO of Portwest, emphasized that the introduction of this mini-load system is an important step for the British branch, which faces the enormous opportunity to increase the sales throughput without having to move into new warehouse premises.
